The problem seems to be with iPlayer Downloader 3.6
I've managed to download 'The Graham Norton Show' with iPlayer Grabber
0.95.5

Oh sure, copying is fine. Creating a DVD from something else always
gives me very flaky results.

Have you tried MovieGate. Works well for me - compared that is with iDVD.
