I have attempted the update twice now. The second time, I downloaded
the "combo" update MacOSXUpdCombo10.6.3.dmg and executed it from a "safe
boot."

The execution fails with a message "an unexpected error." Then, the poor
mini fails to boot.

After I finish re-installing Snow Leopard from original DVD, and restoring
files from backup, I would like to try 10.6.3 again.


Next, I am going to uninstall some third party applications (Boxee,
Plex, Candelair, Touchmouse). I would like to try some other solutions
before I begin. Each attempt at installing and recovery takes HOURS, so
what else can I try?

any message in the console that offers more of a clue than 'unexpected
error' ? boot in verbose mode (cmd-v) and see where it's failing.

clone it and try various things on *that*. once you figure out what the
problem is, then upgrade the boot drive.

also, run disk utility (or ideally, disk warrior) and verify there is
no disk corruption. do a repair permissions too, it can't hurt.

If the error is occurring during installation, Installer has a log you
can open which is able to show copious levels of detail as to what it is
doing.

When you boot, press CMD-V during the early stages. This should give you
verbose boot (text console) and you may see some error messages that
give you a good hint of what is going wrong.

(you can make this permanent with the nvram command)

This sounds similar to what happened to me updating a MacBook Pro,
which had had very little on it aside from Apple's software plus
Firefox and Safari Adblock.

At the end of the 10.6.3 update, there was some error message (might
have been same as above) that said the update had failed. Another
message said something like "No updates were successfully installed"
-- it was trying to install Safari 4.0.5 and 10.6.3. The failure came
after 20-30 mins of downloading and installing, just when I thought it
was going to finish. It said click OK to reboot, so I did, but it
never came up again, spending 10 hours with the Apple logo and a
spinning wheel on the boot screen before I powered it off.

All subsequent attempts to boot hung the same way. I booted to single
user mode and ran fsck (which found no problems), but it still
wouldn't boot. Verbose mode showed it hanging after printing out some
network info, the last line saying "Yukon...", but there were no error
messages.

Took it to an Apple store and they ran a disk check and permissions
fix, but that didn't help either, so they said to reinstall. They
didn't even bother booting in verbose mode.

I reinstalled from the 10.6 DVD and was pleasantly surprised that it
preserved my account and home directory, etc. (There was no "Archive
and Install" option -- in fact there were no install options besides
Install, though I could have run Disk Utility.)

I then updated to 10.6.3 and installed all the other updates with no
errors, though it obviously wasn't doing them in the same order as the
original system had, since it skipped 10.6.1 and 10.6.2 and various
other intermediate installs this time.
